It is not really the "blend door"; the blend door is wrapped with foam and that foam dries out and start to flake off. So at some point it blows out through the vent.

There are two other possibilities; the snap bushing and/or the defrost/heater cable attachments. These can be checked without taking the dash apart.

In the first post on this thread is the thread link for checking the cable.

Regarding the snap bushing if the cable moves you should hear the doors move, if not the snap bushing may be broken; that is what connects the door lever to the door.
